Update.. in the spirit of helping everyone approach these projects with their eyes open, despite a considerable amount of my time invested into this project, I noticed not long after installing my refurbed grill that two of the major cracks that were present before had re-appeared. Sigh.

In addition, the areas that received high build primer (which I must have had in the shed for about 8 years now) didn't produce a nice smooth finish unlike the rest of the surfaces I keyed and resprayed.

The net-net is, if you have 'major' cracks in your grill... bite the bullet and get a new one. Some of my crack repairs are still holding, but on account of the forces that this grill is exposed to due to conventional (and hard!) driving, plus exposure to our British elements, it was only a matter of time.

I am pleased with everything else and looks less 'embarrassing' where the paint on the slats was greying and faded, and chipped... but unfortunately a grill replacement has now gone back on the list.

I wonder whether it is too big for a 3d printer. With a grille in one piece like yours it would be any easy scan. They are becoming scarce and costly so it is probably the future. Unless you get one made out of aluminium but I expect that will be very costly. Maybe a thought for anyone that needs one in the future
